A Blessed Ending to December 2025 – ALHAMDULILLAH

Flow Audit & flow balancing of Cooling Water Circuit, the essential requirement:

During a recent flow audit conducted at one of our large processing-plant customers, localized fouling and deposit accumulation were identified at certain flow-restricted sections of the cooling water circuit. Interestingly, the overall system appeared visually clean and free from widespread deposits.

This non-uniform fouling pattern highlighted the presence of hydraulic imbalance and stagnant or low-velocity zones within the circuit, prompting the recommendation for a comprehensive flow audit and hydraulic balancing exercise.

The ARL team actively participated in the complete flow audit, during which several flow readings significantly deviated from design and expected operating values. These findings further reinforced the need for systematic flow measurement, verification, and corrective balancing to ensure uniform distribution across all heat exchangers, branches, and critical users.

Recommended Practice for Flow Audit & Balancing:

From an engineering and best-practice standpoint, flow audit and balancing of cooling water systems should be conducted at least once annually, and additionally under the following conditions:

1. After system modifications, retrofits, or capacity expansions.
2. Following major maintenance, chemical cleaning, or equipment replacement.
3. When symptoms such as localized fouling, under-cooling, hot spots, or increased corrosion rates are observed.

Engineering bodies and industry guidelines, including recommendations from ASHRAE, CTI (Cooling Technology Institute), and AIChE good engineering practices, emphasize periodic verification of cooling water hydraulic performance to maintain design flow velocities, prevent dead zones, and optimize heat transfer efficiency.

A Blessed Ending to November 2025 – ALHAMDULILLAH

During a recent inspection carried out by our team at a Coal-Fired Power Plant, a concerning condition was observed on the steam turbine rotor, significant deposition and pitting on certain stages. Such deterioration represents a serious loss to one of the plant’s most critical and high-value components.

Understanding the Issue: Deposition & Pitting.

Deposits and pitting on steam turbine blades primarily arise from impurities in the steam. These contaminants form corrosive salts, scales, and deposits on the blade surfaces. While deposition refers to the accumulation of solid particles, pitting signifies localized corrosive attack that creates small cavities in the metal. These conditions are often intensified by moisture and oxygen ingress during shutdown periods.

Some major consequences & Prevention measures.

Consequences of pitting and deposition.

Deposits can alter the aerodynamic shape of the blades, leading to reduced efficiency.

Pitting is a common starting point for corrosion fatigue cracks, which can cause blades to fail.

Highly stressed areas can be attacked by deposits like sodium hydroxide, leading to stress-corrosion cracks.

Prevention and mitigation.

Maintain steam purity, Keep the chemistry of the feedwater and steam at the correct balance to minimize corrosive contaminants.

Control chemical concentrations, Maintain low levels of contaminants.

Minimize oxygen ingress into the system, which can be removed by a condenser compressor to remove non-condensable gases.

Implement offline protection, use specific mitigation techniques during extended offline periods to prevent the combination of deposits, moisture, and oxygen from causing corrosion.

At a beautifully located plant in the scenic province of KPK, Pakistan, a leading steel factory has successfully established a coal-fired power plant to meet its in-house energy requirements.

Aqua Regia Pvt Ltd (ARL) is privileged to be part of this prestigious project, providing its expertise in the installation of two Reverse Osmosis (RO) systems followed by an EDI system, ensuring water chemistry is maintained strictly in line with the OEM recommendations for high-pressure boilers.

The successful commissioning of a high-pressure boiler relies heavily on achieving clean steam through the targeted plate.

Operational success is truly realized when all critical equipment surfaces remain clean and free from deposits or fouling. After nine years of continuous operation of a high-pressure boiler system integrated with a steam turbine, this marks only the second major inspection since plant commissioning in August 2016.

The inspection revealed the steam turbine, one of the plant’s most critical assets with all blades and vanes in excellent condition, free of scaling, deposits, or corrosion, confirming the effectiveness of robust water treatment and maintenance strategies applied throughout the operation period.

Recent Startups of 03 High Pressure Boilers:

Alkaline Boil-Out & Steam-Targeted Plates.

In July-August 2025, the Aqua Regia team had the privilege of successfully executing alkaline boil-out operations on three boilers, achieving exceptional results with perfectly cleaned steam-targeted plates.

An alkaline boil-out involves circulating a chemical cleaning solution, typically trisodium phosphate and caustic soda under low-pressure steaming to dissolve and remove oil, grease, and other organic contaminants from boiler internals. Steam-targeted plates, located near steam outlets, are specially treated to ensure optimal cleaning and prevent impurities from reaching downstream equipment.

This process ensures a safe startup and enhances the long-term reliability of the boiler system.
